Metallic ions, soluble salts and organic residues on the silica surface are major causes of abnormal moisture absorption and insulation failure.     • For non-reactive pure hydrophobic scenarios (e.g., insulating fillers, defoamers): long-chain alkyl silanes (octyltrimethoxysilane, hexadecyltrimethoxysilane) are used. Their extended alkyl chains create strong steric hydrophobic barriers, raising water contact angle above 110°.
  • Key advantage over physical coating: Covalently grafted silane layers do not migrate, decompose or peel off under high temperature or humid conditions, maintaining stable hydrophobic performance throughout the product lifecycle.

2. Continuous Dry Modification Process

For industrial-scale production of high-grade hydrophobic silica, a closed continuous dry modification system is the optimal process route.
The system atomizes the silane modifier into micron droplets and injects it into a high-turbulence modification chamber, where heated silica powder is fully mixed and reacted under controlled temperature (typically 100–140°C) and residence time. Compared with wet modification:

  • It avoids wastewater discharge and the energy consumption of post-drying
  • It prevents particle re-agglomeration during drying
  • It achieves higher grafting efficiency and lower residual free modifier
  • It delivers superior batch-to-batch consistency, which is critical for moisture-sensitive mass production

3. Alternative Coating Methods (Limited Application)

Fatty acids and silicone oils can also provide hydrophobicity through physical adsorption or weak bonding, but they are not recommended for high-reliability moisture-sensitive applications. These coatings tend to migrate, bleed out or fail at elevated temperatures, leading to regained hydrophilicity and impaired end-product performance.

Critical Process Controls for Stable Moisture Resistance

Even with the correct modifier and process, poor parameter control can lead to hidden hydrophilic defects. The following controls are mandatory for moisture-sensitive grades:

1. Precision Dosage Calibration

Modifier dosage is strictly calculated based on the specific surface area of the powder, typically ranging from 0.2 to 1.0 wt%. Insufficient dosage leaves unmodified hydrophilic patches that become moisture absorption channels. Excessive dosage causes silane self-polymerization, forming loose oligomer layers that absorb moisture and weaken interfacial adhesion.

2. Post-Modification Curing & Devolatilization

After the main grafting reaction, an in-line curing and vacuum devolatilization step removes unreacted free silane, residual moisture and volatile byproducts. This eliminates low-molecular substances that could cause voids, blistering or interface delamination in subsequent resin processing under humid conditions.

3. Full-Process Humidity Control

The entire production chain — from milling and modification to cooling and packaging — is operated under controlled low-humidity conditions. This prevents raw powder from pre-adsorbing moisture before modification (which reduces grafting efficiency) and prevents finished hydrophobic powder from reabsorbing moisture during cooling and packaging.

4. Zero-Contamination Production Chain

All material contact parts adopt ceramic or polyurethane linings to avoid introducing metallic impurities during modification. Impurity introduction would not only damage insulation performance but also create local hygroscopic sites that defeat the purpose of hydrophobization.

  • Water contact angle: Hydrophilic raw silica typically shows a contact angle below 30°; qualified modified powder should reach 90° or higher, and high-grade electronic products can exceed 110°.
  • Moisture absorption rate: After 24 hours of aging under 85°C / 85% RH conditions, the mass gain rate should be controlled below 0.1% for electronic-grade applications.
  • Dielectric retention after humidity aging: Volume resistivity and dielectric constant should remain stable after damp heat cycling, with no sharp insulation degradation.
  • Dispersion stability: Uniform dispersion in the target resin system with no obvious agglomeration, verifying consistent modification quality across all particle fractions.
